The costly results of dewpoint corrosion/chloride stress corrosion cracking

The plant is a 240mw gas fired combined cycle cogeneration facility at Monsanto Company's Indian Orchard plant. It is being managed by U.S. Generating Co., and operated and maintained by Plant Operations Personnel, a division of G.E. Power Generation Services.

Electrical power generated by the plant is purchased by four Massachusetts utilities, while thermal output is used by Monsanto Company's manufacturing processes. A Massachusetts gas company supplied half the gas necessary for the plant, with the remainder coming from a Canadian company. Back-up #2 fuel is supplied via truck from a Massachusetts supplier for storage on site.

Bremco was assigned the responsibility of planning, coordinating, scheduling and performing its portion of the outage, working closely early on with Deltak and MassPower. Given the tremendous emphasis placed on the need to perform the work on schedule and within budget, we knew from the very beginning how important planning would be to the project.

One of six new panels per unit, elevated and ready to install.

Image6.jpg (27355 bytes)The basic plan required that one unit would be taken off line first and turned over to both Bremco and the contractor performing the turbine repairs. This unit was to be worked on and had to reach a level of completion that allowed MassPower to feel comfortable before the second unit would be brought down. Such an overlapping schedule provided the best time utilization and cost-effectiveness.

During the project's planning stages, Bremco brought in the designated crane contractor to help determine the optimum crane size to handle both units from a single location. A Smedley Company crane was ideal for the situation.

A pre-outage crew performed all the necessary work to prepare the area for the outage, which entailed round-the-clock operations until both units were operational. At that point a post-outage crew handled the punch list and clean-up items.

The outage work consisted of the following:

  • Prepare and perform a job safety analysis to ensure safe working conditions throughout the job.
  • Offload and properly store 12 new feedwater preheater panels and all associated parts.
  • Remove the old feedwater panels and place them in a designated area for customer disposal.
  • Perform all necessary prep work for the new panels and install them, along with gas side baffles and new jumper piping between the panels.
  • Reconfigure and install new inlet and outlet piping with expansion boots for all casing penetrations.
  • Repair or replace any casing, liner or insulation affected, along with repainting any necessary areas.
  • Develop a welding process to ensure that all weld passes utilized proper filler metals to resist chlorides attack. Dye penetrant check all root passes to ensure integrity. A 10% radiography of the finished welds was agreed upon. Following completion of a successful hydrostatic test with our pump, a complete code package was provided.

A post-outage meeting was attended by all appropriate personnel of MassPower, General Electric and Bremco to discuss any lingering issues related to the project. Once these issues had been addressed, we looked ahead to future outages and discussed ways to improve upon what we all agreed was a very well planned outage.
